How to fill it in

Where to find each figure.

Think about one shift team in a typical month. A rough figure is fine for every box.

Downtime

  • Unplanned downtime: hours a month the line is stopped when it should be running. Leave out planned changeovers and maintenance. Use your downtime log, or a supervisor's best estimate.
  • Value of one lost line hour: the profit lost when output isn't made, not the wages of people standing idle. Ask your finance lead. If no one knows, try £300 to £600.
  • Expected reduction: starts at 66.5%, the LEAP modelled example. Slide it to 25% to 40% for a cautious view.

Errors and rework

  • Errors or rework events: defects, rework jobs or quality holds caused by the team each month, from your quality records.
  • Average cost per error: scrap, rework time and any rushed deliveries for a typical error.
  • Expected reduction: starts at an illustrative 25%. Adjust it in the same way.

Scope and investment

  • Shift teams in scope: 1 for a Pilot, or the number of teams for a site-wide Rollout.
  • Months of benefit: leave at 9 for a Pilot, because savings are counted from month 4.
  • Programme investment: starts at £15,000, the middle of the Pilot range.
  • Your own costs: staff time, cover for people in training and materials. Use 0 if small.

Reading your results

  • Annual value: the yearly saving across every team you entered.
  • Payback: months of savings needed to cover the total cost.
  • Value multiple: how many times the annual value covers the cost. 4.6x means about £4.60 back a year for every £1.
  • Year 1 net return: first-year savings minus all costs. It shows in orange if negative.

How it's worked out

The same sums we use with your finance team.

  1. Downtime value

Hours saved per team each month, multiplied by the value of one lost line hour.

  2. Error savings

Errors avoided per team each month, multiplied by the average cost of an error.

  3. Annual value

Monthly savings across all teams in scope, multiplied by 12.

  4. Year 1 return

Savings over the months of benefit, minus the programme investment and your own costs.
